The Keystone module is an RFID-based, remotely operated electronic completion system to control downhole tools that can set packers or open packer setting ports, operate sliding sleeves to allow tubing to annulus circulation, close and open barrier valves, and operate fill subs. The system is made up of four elements— an RFID-hydraulic-power unit, a circulation valve, a production packer and a fall-through-flapper barrier valve.

Baker Oil Tools Sets Deepwater Record for Horizontal Gravel Pack Completion

HOUSTON, TEXAS (June 3, 1999) - Baker Oil Tools set a new deepwater record off the coast of Brazil for the successful completion of a subsea horizontal gravel pack, at a water depth of 3,248 ft.

Using a semisubmersible floating rig, the well was completed with an 8 1/2-in. open-hole horizontal gravel pack having a lateral length of 1,673 ft.

The well was drilled to a total depth (TD) of 11,460 ft using Baker Hughes INTEQ's PERFFLOW™ drill-in fluid to prevent formation damage and provide formation stability for successful hole cleaning and gravel packing procedures.

Baker Oil Tools' EXCLUDER™ Extended Longevity Well Screen provided mechanical robustness and plugging resistance as over 37,400 lbs of sand was packed into the horizontal section. The sand was pumped at a rate of 9.1 bpm with sand concentration of 1.1 lb/gal, resulting in gravel placement of 133%. Using the PERFFLOW fluids system and hole cleaning procedures allowed successful well production with no post-job acid required.

Petrobras' First Intelligent Completion System Goes To Baker Oil Tools

HOUSTON, TEXAS (October 2, 2000) Baker Oil Tools has been awarded Petrobras' first-ever Intelligent Completion System contract. Ultimately intended for the Brazilian operator's ultra-deepwater Roncador field, Baker Oil Tools InCharge Intelligent Well System was selected over other offerings due to its simplicity and all-electronic design, incorporating a one-penetration approach and a power-on-communications architecture that will require little to no retrofit of existing subsea trees. The first qualification deployment of the InCharge system will take place at Mossor, near Natal, Brazil, at the beginning of the next year.

"Baker Oil Tools is very excited to participate with Petrobras in this deepwater milestone," said Baker Oil Tools President Ed Howell. "The all-electronic InCharge system is an ideal fit with Petrobras' objectives of reliability and elimination of hydraulics from subsea dynamic systems," Howell commented.

All-electronic system enhances reliability

"For an intelligent completion system to deliver on its functionality, it must be engineered as an integral part of the completion system. This means a detailed focus on reliability in all phases of the implementation, from design through deployment, integration and commissioning," Howell explained. The InCharge all-electronic real-time monitoring and control system has been designed with all terminations, bypasses, feedthroughs, and splices engineered within reliable, conventional completion components. "This allows operators to achieve downhole monitoring and control without compromising proven completion designs and techniques," Howell said.

One aspect of the InCharge system that is particularly valuable to subsea operators is the single control line that penetrates packers and wellhead. Combining power transmission, command and control, and data transmission on a single, 1/4-inch penetration delivers simplicity without sacrificing functionality. From this control line, the operator can monitor and control up to 12 zones in a single well, and up to 12 wells from a single InCharge Surface Control System.

The InCharge system monitors real-time measurements of pressure, temperature and flow at the sandface level(s), in both the tubing and annulus. This enables the operator to manage production and/or injection conditions in real time, and to selectively control individual zonal flow rates, thereby allowing continuous well optimization in response to changing conditions downhole. Flow contribution can be properly allocated, water and gas breakthrough can be controlled, and multiple target zones can be pre-completed to be selectively brought onstream or shut off at will from the PC-based control system.

World's first electrical wet disconnect tool

Petrobras early 2001 qualification deployment of the InCharge system will employ the world's first downhole electrical disconnect/reconnect system. Based on Baker's hydraulic wet disconnect system (also a world first), the system enables downhole electrical connectivity that is compatible with proven hydraulic/mechanical techniques routinely used in state-of-the-art deepwater tubing space-out, expansion/contraction, and stress management systems.

Baker Oil Tools Sets New Horizontal Gravel Packing Records - Captain Field, UK North Sea

HOUSTON, TEXAS (October 5, 2001) - Baker Oil Tools recently set another horizontal gravel packing record with a 7324 ft (2232m) completion in the Texaco operated Captain field in the UK North Sea. This surpassed the previous horizontal gravel packing record of 4,000 ft, which Baker Oil Tools set in November 1998. The Korean Captain Company Limited is a partner in the field.

In May 2001, the Texaco Captain 13/22a - B2 well was completed at a total depth of 19, 990 ft MD (6093 m) as an open hole gravel pack using 5-1/2-in. x 230 micron with medium weave Baker Oil Tools EXCLUDER™ screens. Prior to the completion, the well consisted of a 11-3/4-in. x 9-5/8-in. tapered casing string set at 7,048ft MD (2148 m) and a drilled 8-1/2-in. hole to a total depth of 14,372 ft MD (4380 m). The horizontal section was begun at a true vertical depth of 2,915 ft (888 m).

Gravel Packing Objectives

The objective of gravel packing is to stabilize the open hole, prevent formation sand movement, and protect screens from plugging and erosion. The resulting completion should provide reliable long-term well productivity and enhanced reservoir drainage. To accomplish these objectives, Texaco and Baker designed and implemented a systems approach that integrates customized drill-in fluids, high-rate displacement and hole cleaning procedures, and Baker Oil Tools' EXCLUDER™ Extended-Longevity Sand Control Screen, CS-300 Open Hole Gravel Packing system, BetaBreaker™ Valves and FLCV™'s (fluid loss control valve).

The completion procedure was designed to control fluid loss in the horizontal section with very high permeability (1?12 Darcy) and a very small operating window between formation pressure and fracture pressure.

Completion Operations

The horizontal hole was drilled with a 9.6 ppg water based calcium carbonate drill-in fluid. Then the entire well was displaced to 9.6 ppg filtered NaCl/KCl brine using a high rate well displacement. The cleanliness of the brine returns from the well were less than 0.01% solids content prior to deploying the gravel pack assembly.

The gravel pack assembly with 4-in. internal washpipe string and Baker CS-300™ Open Hole Gravel Pack Service Tools was successfully deployed in the well. A Baker Model "SC-2R" Packer was set at 6,827 ft MD. The end of the screen assembly was at 13,990 ft MD. The service tools, designed to maintain hydrostatic pressure on the open hole filter cake, were successfully released from the packer and the various circulating positions were confirmed. In addition, four Baker Oil Tools BetaBreaker valves were run in the washpipe to assist in maintaining bottomhole treating pressure below fracture pressure.

Using Baker's GPDesign horizontal gravel pack design software, engineers determined the required pump rate and gravel concentration to pack the well. The well was successfully gravel packed with 174,920 lbs of 16/30 gravel pack sand or 104% of the open hole annular volume calculated from the MWD ADN caliper log. Completion brine was used as the gravel carrier fluid. Approximately 70% returns were maintained while pumping the gravel pack which took 60 hrs. Sand loading was maintained at a very low level (average 0.15 ppga) throughout the job. During pumping, all four BetaBreaker valves operated as designed, allowing the treatment to be pumped at a constant rate of 7 bpm without exceeding fracture pressure. After the gravel pack screened out, the excess gravel was successfully circulated from the workstring, and the service string was then pulled above the Baker Oil Tools FLCV. Prior to closing the valve losses of 60 bph were noted, and losses were reduced to zero when the valve was closed.

Earlier Completions

The first of the 4,000-ft horizontal gravel packs was installed in Captain in November 1998 following extensive technical, operations and logistics planning. Using a brine carrier fluid, 137,000 lbs of gravel was placed in the annulus between the borehole and the EXCLUDER screen. Gravel placement was successful despite the presence of a non-cemented open hole sidetrack in the final 4,000 ft long horizontal interval.

The gravel packed wells in the field have exhibited more consistent well productivities in line with reservoir performance expectations and with no signs of plugging. As the need to gravel pack laterals of increasing length continues, Baker Oil Tools has developed new technology to meet these challenges. BHI to Sell Baker Hughes Mining Tools

Baker Oil Tools Develops Expandable Sealing Technology

HOUSTON, TX (November 6, 2006) – Baker Oil Tools recently added metal-to-metal, high-expansion Z-Seal™ technology to its product portfolio, increasing the capability of its downhole equipment to provide pressure integrity, particularly in hostile, high-pressure/high-temperature (HP/HT) environments.

The Z-Seal technology is a new, innovative, high-expansion sealing device that uses expanding metal in place of elastomers to form a high-integrity pressure seal on the tubular wall. The seal is made entirely of metal, making it highly insensitive to temperature failure modes and able to withstand high-pressure forces. Because it contains no elastomers, the Z-Seal dramatically improves downhole equipment performance in many well intervention applications and makes intervention possible in hostile well environments previously deemed inoperable. The metal seal expands to up to 160% of its original size while maintaining true HP/HT performance. It also uses applied differential pressure to exert additional self-energizing load to reinforce the seal.

The Z-Seal system can be fully retracted in applications that require tool retrieval. Eliminating elastomers also dramatically improves downhole equipment performance by eliminating conventional failure modes such as temperature or chemical degradation, fatigue and shearing.

Z-Seal technology offers many additional advantages, including: a lower profile, a smaller OD for protection from mechanical damage, easier retrieval and less debris, chemical and gas resistance, and conformance to irregular bore shapes. Baker Oil Tools' Newest Inflatable Service Packer Reduces Well Construction and Intervention Costs in Heavy-Duty Drilling Applications

HOUSTON (Feb. 14, 2003) – Baker Oil Tools’ new Blue Whale™ Inflatable Service Packer (ISP) is a high-expansion inflatable service tool designed for heavy-duty drilling applications. The Blue Whale ISP replaces a collection of tools with a single, simple tool that operates reliably in a range of environments to reduce total well construction and intervention costs.

Baker Oil Tools Introduces FLO-PAK&#8482 Inflatable Packer

 HOUSTON (July 8, 2003) – Baker Oil Tools’ new Flo-Pak™ Inflatable Packer is a multiple-set packer system designed to meet the challenges of production logging analysis in horizontal or deviated wellbores. The Flo-Pak can be set and reset on coiled or threaded tubing while maintaining a production or injection path through the tool with minimal pressure loss.

The Flo-Pak packer allows testing of multiple zones in a single trip.
